Splint remakes are usually discussed as a fabrication problem. A meaningful share of them are a compliance problem, and compliance is decided by material long before the patient sees the appliance.
The trade in plain terms
A hard splint gives precise, stable occlusal contacts and holds its adjustment. It is also rigid against soft tissue and against the sensation of a clenching patient, which is why a proportion of them end up in a bedside drawer.
A flexible material is more comfortable and more likely to be worn, but historically at the cost of durability and of holding a precise occlusal scheme.
The modern middle ground is a material engineered to be flexible enough to seat comfortably while remaining tough enough to survive a bruxer. That is a formulation property, not a design one — you cannot design your way out of the wrong material.

Where each one belongs
Hard splints belong where the occlusal scheme is the therapy: a diagnosed deprogrammer, a case where contacts are being adjusted at review appointments, anything where the appliance is a diagnostic instrument.
Flexible belongs where the primary job is protection and the patient's willingness to wear it is the binding constraint. That is most night guards prescribed for a bruxer with no other complaint.
The number to track
Most labs do not separate their splint remakes by material, so they never see the pattern. Split them for one quarter. If flexible remakes are dominated by wear and hard remakes are dominated by "the patient did not use it", you have a materials routing problem rather than a fabrication problem.
What to check on the resin
Regulatory status first — an occlusal appliance worn nightly is a patient contact device, so FDA 510(k) clearance and CE class IIa are not optional. Then printer compatibility, then shelf life, because splint resin that sits between batches has to still be good when you reach for it.

Tracking remakes so the data is usable
Record two fields per splint remake: the material, and the reason. Reasons collapse into a short list — fractured, worn through, poor fit, patient did not wear it, occlusion required adjustment beyond the appliance.
One quarter of that is enough to see the pattern. Most labs discover their remakes cluster by reason and by material in a way that immediately suggests a routing rule.
Without the split, every remake looks like a fabrication failure and gets addressed by changing process rather than material.
Thickness interacts with material
A flexible material at excessive thickness loses the comfort advantage that made it the right choice. A hard material too thin fractures at the thinnest point, usually the palatal or the distal extension.
Neither is a material fault. Both are a design decision made without reference to the material, which is common when the design file is reused across materials.
The regulatory point, plainly
An occlusal appliance worn nightly sits against mucosa for hours. FDA 510(k) clearance and CE class IIa are not paperwork — they are evidence that biocompatibility has been tested for that contact duration.
Resin without that clearance may print beautifully and it is not appropriate for an intraoral appliance. This is one specification where there is no trade to evaluate.
Shelf life matters more here than elsewhere
Splint work is often intermittent. A resin used in batches sits between them, and a short shelf life means discarding material that never got used.
A 3-year guaranteed shelf life is a real economic feature for any lab whose splint volume is uneven, which is most of them.
Setting the routing rule
Diagnostic and adjustable appliances go hard. Protective night guards for a bruxer with no other complaint go flexible. Write it down, apply it, and review it against the remake data in 3 months.
